Guide to flat pouches

Materials for flexible packaging

AlOx - aluminium oxide

The abbreviation AlOx stands for aluminium oxide and describes an ultra-thin, high-barrier inorganic coating that is usually applied to PET and BOPP films using a vacuum process. AlOx barriers are applied to the carrier film with a thickness in the nanometre range and are transparent.

Aluminium

Aluminium (ALU) is used in packaging film as a thin functional layer when particularly high levels of protection are required. Aluminium barriers provide the ultimate protection against oxygen, water vapour and light. The most common application is as a middle layer in PET/ALU/PE composite materials; which protects the sensitive aluminium and at the same time enables the best processing properties.

Barrier films

A barrier film is a barrier layer integrated into the packaging that protects food, cosmetic products or industrial goods from external influences such as oxygen, water vapour, UV radiation or even mineral oils.

Film thickness

The film thickness, also known as film thickness, is measured in micrometres (µm) and, depending on the application, is a decisive factor for film stability, product protection and printing and finishing options. Films are used in various areas such as logistics, packaging production and construction. Depending on the application, films have special properties such as:

Monomaterial

In the context of flexible packaging, a monomaterial refers to a material that is primarily made from one type of plastic – typically PE or PP-based. As a common rule of thumb for design for recycling, a structure is considered ‘mono’ if at least 90% of its total weight consists of the target polymer. The remaining portion may consist of printing inks, adhesives or thin functional layers such as barrier films – provided these do not interfere with the recycling process.

EVOH

The abbreviation EVOH stands for ethylene vinyl alcohol copolymer. In flexible packaging, EVOH is used as a thin, organic barrier layer to protect products primarily from oxygen (and thus oxidation and aroma loss). In packaging films, EVOH is usually transparent and is therefore suitable for clear high-barrier packaging.

Metallisation

Metallisation refers to aluminium-metallised barriers that are applied to a carrier film (e.g. BOPP or PET) in nanometre-thin layers using vacuum coating (PVD). This process enables very high oxygen, water vapour and light barriers to be achieved with minimal material usage.

PET - polyester

Polyethylene terephthalate (PET) is a dimensionally stable, highly printable type of plastic that is primarily used as a printing and outer film in flexible packaging. Its excellent thermal stability in particular enables high mechanical loads and ensures dimensionally stable repeats over long print jobs.

PE - polyethylene

Like PP, polyethylene (PE) belongs to the polyolefin group and is one of the most popular packaging materials due to its properties. Polyethylene is considered tough, stable and easy to weld. It is therefore mainly used as an internal sealing medium for various flexible packaging such as bags, flow packs and sachets. In modern mono-material structures, PE in the form of MDO-PE is also used as a PET substitute for printing films. So-called coex films are often used for flexible packaging such as stand-up pouches – in this process, EVOH barriers, for example, are already incorporated (extruded) into the PE film during film production.

Introduction: The world of Flat Pouches

Flat Pouches, also known as ‘sealed edge bags’ or ‘Ziplock bags’, are a versatile and efficient solution in the packaging industry, particularly suitable for products such as food, cosmetics and industrial goods. Unlike stand-up pouches, which can stand on their own, Flat Pouches are designed for horizontal or hanging display, such as with a Euro slot hanger at the point of sale. These bags, primarily made of polypropylene and polyethylene plastics, are characterised by their tear-resistant walls, which are sealed or welded on three sides – with the exception of the opening, which you can securely close after filling with a hand sealer or heat sealing machine. Packaging Warehouse expands the applicability of these bags with an extensive selection that is HACCP-compliant, making them an ideal packaging option even for sensitive goods.

Manufacturing: From roll to customised Flat Pouches

Innovative manufacturing techniques for Flat Pouches

In most cases, the manufacturing process for our Flat Pouches begins with digital printing. For this, we use state-of-the-art HP Indigo printing machines, which are renowned for their unique print quality. In the first step, a thin film is printed using reverse printing, which is then laminated onto a stronger base film to optimise the durability and functionality of the pouches. The finished film composite is created and the print image is securely enclosed between the two film layers. After laminating, the large master roll is cut into smaller units, which then enter the actual manufacturing process. Here, the material is converted into the final flat pouches in a complex manufacturing process, during which individual components such as zippers, Euro perforations or tear tabs can be integrated.

You can find out more about the manufacture of flexible packaging such as stand-up pouches or flat pouches in our magazine article ‘Stand-up pouches: A guide for beginners and advanced users’.

Wide range of materials for high demands

Packaging Warehouse offers a wide range of materials for Flat Pouches to meet a variety of needs and requirements. Our range of materials includes:

  • White PE film (recyclable)
  • Transparent PE film (recyclable)
  • White PET/PE film
  • Transparent PET/PE film
  • Metallised PET/PE film
  • White kraft paper + PE film
  • Brown kraft paper + PE film
  • White paper + PE film (recyclable, can be disposed of in waste paper according to the 95/5 rule)
Material selection for Flat Pouches
Each of these materials contains a 5µm EVOH barrier for optimum protection against oxygen, water vapour and aroma loss. Customers can also choose between glossy or matt surfaces for the film composites to maximise the aesthetic appeal of their products.
Flat Pouches with viewing window

Flat Pouches with customised viewing window

Our range includes Flat Pouches with special viewing windows, which are mainly made of transparent film materials. These pouches are printed according to specific requirements, with certain sections left unprinted as viewing windows. An additional opaque white coating enhances the intensity of the printed areas and improves the opacity of the colours. Flat Pouches of this type are particularly suitable for products that need to be directly visible at the point of sale, such as packaging for pet food, foodstuffs or medical products. The ability to see the contents directly can increase consumer confidence in the product and positively influence the purchase decision.

Individual appearance: metallic, matt or glossy

In addition to customisable viewing windows, we also offer Flat Pouches with different surface finishes. Metallised surfaces create striking metallic effects in the selected colours. To ensure that certain colours and elements do not appear metallic, they are underlaid with a special opaque white. Customers also have the option of choosing between different surface finishes for all film materials, whether matt or glossy. These options allow for even more customised packaging design to specifically increase the attention of the target group.

Design freedom and functionality

Packaging warehouse's Flat Pouches are not only versatile in their choice of materials, but also in their configuration options. Customers can choose from a range of formats, whether one of our fixed standard formats or a completely customised format that is tailored precisely to the product. In addition, we offer the option of printing the bags over their entire surface and customising them, either using digital printing for the highest quality and precision or by adding features such as zippers, viewing windows or Euro holes, which not only increase the functionality but also the attractiveness of the packaging.

Sustainability and local production: our commitment

Environmentally conscious packaging production

In a world where sustainability is becoming increasingly important, packaging warehouse attaches great importance to the recyclability and environmental friendliness of its Flat Pouches. Many of our materials are 100% recyclable, which helps our customers reduce their environmental footprint. In addition, production in Germany not only supports the local economy, but also ensures short supply chains, thereby minimising CO2 emissions. All advantages at a glance:

  • Recyclable film and paper materials
  • Regional production in the heart of Germany
  • Production with 100% solar power
  • Reduced CO2 emissions thanks to space-saving packaging
